With the left and right fork tube assemblies completely disassembled, Bob has thoroughly cleaned anything that will be reused and is ready to begin reassembly. The fork tubes will be reassembled using Performance Machine lower sliders, Progressive Suspension monotube fork cartridge kit, and James Gasket 49mm seal kit.
Left and right sides will be assembled differently with different parts. The right side holds Progressive’s cartridge assembly, while the left side is a conventional design. Begin with the left side by using one OEM damper spring and one of Progressive’s damper springs. Slide both over the Progressive damper rod and set aside the OEM rod. It will not be used.
The installation of the second spring is what shortens overall fork length. This front end will be lowered one inch. Slide the damper tube down the fork tube until it protrudes through the bottom and install the stock damper cup. Now, temporarily use a fork spring to hold the damper tube in position and slide the fork tube into the lower slider.
Using a 12mm allen, start the bottom damper bolt. Carefully secure the lower slider in a soft jawed vise and torque the allen to spec. *If the allen spins and can not be fully tightened, it can be retorqued after the entire fork is assembled* Install the upper bushing, washer/spacer, and fork seal with a fork seal tool. Make sure to lightly lube the fork seal before installing for ease of assembly. Carefully install the retaining clip. The assembly is secured in a fork tube holder and filled with 200cc of fork oil per the Progressive instructions.
Next, install the progressively wound spring with the tighter side down first. Add Progressive’s washer, preload spacer, and another washer. Then install Progressive’s fork tube cap with the provided socket and torque to spec. Lastly, install the fork plug/preload screw and torque that to spec. And voila, this left side fork leg is complete.
Now watch the Progressive’s cartridge assembly.

This video shows you how to keep your Harley coil wire plug in place on an open coil. Remove and clean the plugs one at a time. Put a small amount of dielectric grease on the end and install the plug. Use a tie wrap to hold the plug to the coil.

[h=1]2007 Ultra Starter Problems[/h] I am having problems starting my 2007 Ultra starter. Everything seems to be working correctly up to the point where you push on the starter switch and then all I hear is the starter relay clicking. I have checked all connections that I know of and have found nothing loose. Battery is good but starter is doing absolutely nothing. Someone told me to run a jumper wire from battery to control wires on the starter solenoid and see if it cranks. Have any ideas on how to help?


How do you know battery is good? What tests have been done? Has the relay been replaced (cheapest place to start)? Use the service manual and trace the relay power feed and ground. The manual has a great troubleshooting section. Yes, you can feed 12 vdc directly to the starter’s solenoid where the green wire goes in, unplug the wire and make sure the m/c is in neutral, but even if this spins the starter and starts the m/c, you have not fixed the problem. Use your h/d service manual and common sense, you can do it. It is not the starter motor but the control to the starter motor. – Wrench Safe, FMH

Bob gives us an overview of something that is in every Harley-Davidson service manual but often avoided. Lacing a wheel and truing it.
Lost Art

In this day and age, it is more typical for a rider to simply purchase a new rim rather than repair a quality OEM rim. Unfortunately, the men that can fluently handle this task are a dying breed. This should not be.
Start Clean

Before lacing a wheel, it is important to clean any rust off of the inside of the rim. Do everything/anything necessary to learn and chronicle the style and design of the rim you are repairing. Take photos, take notes, draw diagrams and have the correct service manual for your reference. Remember, if you are re-lacing your front rim, your best reference may be your rear rim. It is important to know your rim style and valve stem orientation in relation to the sprocket/rotor sides of the hub.
Know Style

For instance, Bob’s demonstration is lacing a wheel in a cross four pattern. One spoke crosses four other spokes and the valve stem hole is on the rotor side of the hub (rotor side uses smaller diameter hardware than the sprocket side). You can cut the old spokes out of the rim with a die grinder, or an electric grinder but cutting with bolt cutters is both cleaner and quicker.
Perfect Practice Makes Perfect

Once all of the old spokes are removed, install all of the new spokes into the hub. Turning the hub clockwise will “shorten” the spokes and make them easier to handle/install into the rim. Install spokes loosely. Take your time. This is not something that can be accomplished quickly. It takes patience and practice to become fluent in lacing and truing. If possible, watch somebody that is already fluent at this lace and true a wheel. Take notes and learn any advice offered. Try to practice on a wheel that was discarded before repairing your good rims.
Pride In Work

Do it over and over. You will eventually get a feel for it. You can take pride in doing a repair that most riders avoid. Restore your stock Harley rim rather than replacing it with a cheap knock off that was made in China!
